That seems a bit much play in-the cable. Ya know you may as replace that also. I believe the play should be no more than 1/8”.

    Shifting very difficult

Under load, it will act differently. Just the way it is. With the bent shoe and things spinning in the drive it's trying to do what it's supposed to but can't. Wen not under load it just jiggles itself into place. Poor explanation but hay it's hot today and stuff.

    Proper Castle Nut Installation

Interesting. never saw offset holes myself. Are you sure the bearing races are set all the way in? Looks like someone may have added an extra hole at some point to address the same issue.

Boat swamped, let's see if we can get it running...

Well, fine tuning includes spark plugs. I’m not being anal about them but seen it enough times where performance issues were caused by the plugs, even tough they looked perfect.

    Newbie needs some help please!

peeling one rib tells me there is an alignment issue. Look at all the pulleys from the side and see if they are lined up with each other, it's easier to see with the belt on. You can take a straightedge and check them also.

Towing over rough terrain with outboard down?

Battery has to be strapped down per Abyc regulation. Regardless, I know in a small boat it’s not easy to do. How about one of those small hand held jump packs to trim up? Or a transom saver to keep it up a bit higher. Or trim up completely, and swing the trim lock down and just go….

    Shifting very difficult

Yes, that is hard to see, that’s why I didn’t see it when I rebuilt that particular drive. Live and learn. It cured the issues we had when we did it. Won’t hurt to check the upper shoe out also, your there so may as well do it.

How smooth should hull be when tabbing in stringers

I ground down to good glass. It took off a layer of the original glass, so I put that back in before fabricating the new stringers. I used one of those flapper sanding discs for a angle grinder for the final smoothing before glass.

    Shifting very difficult

Yeah, that’s from when I worked at a shop rebuilding drives. Had issues after the rebuild, after exhausting troubleshooting it boiled down to that. The owner had removed the drive himself so it was something I didn’t check/ find right away. Ugh. I actually had it my hand today to throw away...

    Shifting very difficult

I retired a couple weeks ago, cleaning out the toolbox, I found a bent one. Yes it’s bent from removing the drive in gear. The bend is towards the top/neck area.

Well you did pull the drive when it was not in fwd. So the damage could be there.

The top shoe, just below the shoe will get twisted. Usually not a visual twist, I’ve seen it twice in 20 years.
