the engine seems to be running a little rough, with a clapping sound on the right side rear. I,m also getting smoke and residue build-up under the cover, the smoke seems to be coming from the right rear side of the powerhead. should the exhaust fumes be coming from the prop? and if so mine isn't. I think the reason the motor is running rough is because the exhaust fumes are choking out the air supply to the carb.

Welcome to iboats.
Sorry we had to meet under these circumstances. :D

Yes the exhaust should be exiting thru the prop.
How does it run when you remove the cover?
Gonna have to source the leak and repair it.
Hopefully only a gasket.

Thank-you, and yes I wish I found this site under better cicumstances. The motor runs much better but still a little shaky when the cover is off. Let me tell you what I,ve changed so far. The inner and outer exhaust port gaskets, and the cylinder head gasket.

When you replaced the exhaust gaskets did you remove the powerhead or were you able to do it with the head on? If you removed the head did you replace the gasket to the adapter plate? adapter plate blowup
Your plug for the exhaust could be there.

I was able to do it without removing the powerhead. Is there any way of checking where the blockage is without having to remove the powerhead? I did notice exhaust coming from (I think their called)the gearcase water ports? Not the water intake ones but the ones above in the antiventalation plate so there is exhaust getting into the lower parts of the shaft housing.

Perhaps there is a blockage in, or just above the lower unit, preventing the exhaust from reaching the prop discharge.
Could be blocked by a mouse nest or wasp hive.
Remove the lower unit and have a look.

Well I took off the powerhead and guess what I found? Both the powerhead gasket and plate gaskets were trashed. Most of the exhaust was going to the water intake and creating a nice sludge. Thanx for all the advice and suggestions and thanyou eurolarva for that web site it saved me a lot of time looking for the parts I needed.

No problem. My chrysler was the same way. After 30 years it turned into gell. I am suprised yours is like that considering it is a 1996 model. When you replace those make sure you use a gasket sealer that stays open instead of hardens. Also replace the grommet or rubber oring that the the water tube plugs into. You might also want to check the fuel recirculation system or puddle valves, Not sure what they are called on a force. That being plugged can cause unburned fuel to drain as well.

Also verify your model number and use this merc site for parts. I only looked up a 40 HP force in the post I made earlier. There were different models so this will be more exact for you

mercury express

That was a Mercury built Force.

Check the adaptor plate closely when you have the powerhead off. Many of those plates had damage or were cracked. Excessive vibration also wore the gasket surface badly...

Yes I did varify the part # and ordered the corret gaskets, and I also ordered the pump seals too ,there was a lot of oil build up in the water passages and since it,s gonna take a few days for the parts too arrive I best get the whole motor cleaned up, so I can hopefully avoid another problem. and yes I was suprised on how bad the gaskets looked also. I try too take good care of my equipment so it lasts for many years, these things can cost a good buck to fix luckly I am a little mechanically inclined and having the service manual really comes in handy. Thanks again for all the input.
