ignition switch overheat

2002 yamaha 150 with panel mount ignition. came back from trip and rubber key cover appeared to be a little burnt and melting. engine ran fine. can that switch overeheat enough to melt the cover with no apparent running problems? don't want to get stuck in the middle of the gulf with a ignition fire

You need to get that fixed. Check all the connections on the switch. I suspect you will find a loose or dirty/corroded one. Or it could be the switch itself.

You have a dead short in the accessory side of the ignition switch. Aside from looking for corroded and/or loose connections; look for something that is not fuse protected or has improperly sized fuses. Don't overlook the fact that the switch itself may be faulty.
