hi,
problem, when NO plugs in starter turns engine over freely, fit spark plugs and starter motor struggles to turn over if at all, any ideas ???? have bypassed solenoid and same thing, do you think the actual starter is goosed ?

The batter good? Get it tested.
You can take the starter apart and see what condition the brushes are in.
Really worn brushes and dirty contacts can do this.Turn the brushes upside down.
Do a compression test.Uneven compression results will cause hard starting conditions.J

Looks like you've eliminated everything but the starter itself. You may be able to fix it by cleaning or replacing the brushes and cleaning the copper contact area where the brushes ride on the armature inside the starter itself.

For info it may help others,

Well i have found the problem, it is the starter motor top bush, right next to the pinnion, it has play in it and when under a "no load" situation ie with plugs out it engages and spins the engine freely, however when under a loaded situation ie plugs in and compression i can only assume that the crank "flex's" slightly putting pressure onto the drive sprocket and forcing the starter shaft over tight into the bush which allows the armature to jam against the housing stopping it from turning, bit of a swine to find, but we all live and learn.

anyone know where to get the top bush from ?????????? pref in the UK

Sounds like that starter has seen better days. Here in the U.S. I would suggest an Automotive Machine Shop. Any machinist with a lathe should be able to make one. Not much cost in materials, however, the labor may be pricey. You may want to consider replacing the starter. A starter that has worn out the bushing has probably several other parts that are on the verge of failing. They're available here at IBoats and other sites on the WEB.

Like pnw said there is probably something more wrong.Like the shaft's bent.
It would probably be cheaper to buy new.
I looked up the price for the top of the starter it's $55 and not available.Not saying it can't be found.E-bay.
Just make sure that you get the right one.There are lot's listed for your motor and half are the worng one.J

hi, well starter in auto shop, they have checked shaft for alignment, all good, brushes like new, arm like new, they reckon just a bad bush, have got a new bush and fitted $11.96 going by todays currency converter (?7.50) so got off pretty lightly. and the skier lives on............... thanks for all the replys lads.
