Not a mechanical guy. Attempted to tackle an overhaul/tune up of my '94 25HP Johnson. I noticed the lower unit gear oil was blacker than black, thick, and there was no gasket on the vent plug. Did not see milkiness in oil. Decided to take to lower unit down, followed instructions in Clymer manual. With all bolts and nuts removed, shift rod detached, and in forward, no drop. The back will just barely give but the front will not budge. Thought it might be the thread in front that is held by nut, that that thread is rusted into frame on lower unit and seizing movement. Any thoughts on what I can do. I beat the crap out of it with a rubber mallet, but did not budge or loosen at all. Thanks in advance.

IF it didn't have any water in it you may want to have it pressure & vacummed checked to see if any leaks. As long as your this far you might as well remove the g/c and check the water pump. You could try some heat on the area where the stud goes through. If you're in a salt water area it may take a lot of heat and PB Blaster.

my suggestion, spray penetrating oil on it,,, wait a few days and come back to it.
meanwhile take pictures especially where this annoying fastener is and post them here on the board so we can see them, then we will all for sure be talking about the same bolt. or nut :)
not sure which model you have so i tried this one, http://www.boats.net/parts/search/BRP/JOHNSON/1994/J25EERR 1994/GEARCASE/parts.html
there are 5 bolts that i see that need to be removed to remove lower unit.... does this sound and look correct... find your model there and compare or post model number and i will look it up if that helps.

A lot of times those little plug gaskets stay in the hole and don't come out with the plug. Ckeck that and be sure to use new ones.
