If you can do the majority of the work yourself, a re-build is the way to go. Have that weak cylinder re-bored, replace the piston (and rings) with an oversized set, new gaskets and seals and your back on the water. I'll guess at the cost of your re-build to be close to 300 bucks (including the re-bore), and the cost of a new powerhead will be three times that (at least).

I just finished one on a 1990 60 hp for a mate, and I was quite amazed with myself and felt a liitle bit of pride too after i finished it (only sorted tweaks today on it so now good to go). My advice is to grab a manual for the engine and go for it, it's nothing but nuts and bolts really, take pics as you go through it to help putting it back as I didn't want to leave a single piece out of place. Also most importantly , the guys here are just fab and if ever in doubt you will get all the help needed here.... outside of the spare gaskets and the few parts you may need , the only other thing it will cost is your time and you'll know the engine inside out after it...

Make sure you figure out what caused the problem in the first place, it would be a shame to rebuild your powerhead and have the same problem.
