hi. I recently purchased a 2005 Monterey with a 350 mag mpi. 350 hours on engine. The owner hadn't used it in 3 years. He said he drained the fuel and replaced both fuel filters on the injection pump which he showed me. The test drive went flawless and we purchased it. 2 hours into our first drive the boat engine started sputtering. We were towed in. I pulled the fuel filters and they were black with debris. I pulled the siphon tube and pumped the fuel tank dry. The fuel looked terrible. Evidently this was floating on top of good gas. Replaced the filters and primed and added fuel. Engine still not running well. Pulled the injectors and tested them and 2 were totally blocked. Replaced all 8 and flushed the fuel rail. Debris came out. Engine still sputtering. Hooked up a pressure gage to fuel rail and I'm reading 90 psi. Other forums I read say deliver pressure should be around 45 psi. I understand low pressure causes a problem but can hi pressure cause sputtering. The fuel rail has a sensor on the end with a vacuum line hooked to it. It T's to the top of engine then goes to top of fuel pump. Im guessing it stops the pump to regulate pressure. The second line on the fuel rail which normally is fuel return is factory terminated and isn't a return like I've seen on some car engines. Im guessing coast guard regulations require fuel return not used in a boat and they regulate fuel pressure with this vacuum line? To replace the Guage I'd have to replace fuel rail? Or maybe the sensor is on the top of the fuel pump? Thinking about taking the water cooled pump off and opening it? Please help. Any advice is greatly appreciated. Thank you

Sounds like fuel lines are deteriorated. Maybe the engine was left sitting with ethanol fuel eating up the rubber lines?

High fuel pressure is usually a blockage to the return side and/or the bottom side of the fuel regulator on this system especially....Being you have a Gen 3 cool fuel system, chances are the fuel module also has paint debris on the inside and under the fuel regulator found on the top cap area of the module.

The part on the rail with the vacuum hose isn't considered a fuel regulator (or sensor monitor) but a fuel pulsation dampener for the rail/injectors system.

The dampener usually isn't much of an issue but it may need to cleaned if it wasn't when you cleaned the injectors and fuel rail. If it looks real bad then you may need a new one but from Mercuiser it's a very high dollar part so see if there are any numbers on it and search them out online for a better price if needed...You may/ought to be able to get lucky with a good search for it.

Search online Gen 3 cool fuel paint debris to see if that may be your issue....But at 90 psi start at the fuel regulator at the gen 3 module...Editing in more thoughts: With Paint mentioned inside the module, you may just have bad fuel from the tank like you found that clogged the regulator system and no paint issues to deal with...Just know it could happen with this system.:(

Need your engine serial number for your correct parts catalog but item 10 is the fuel regulator to check first, https://www.mercruiserparts.com/bam/...31750/11681/80

Item number 13 is the dampener at the rail, https://www.mercruiserparts.com/bam/...1750/11681/120

496HO Engine performance issue.... opinions needed
