I'm back. E90FPLEEC. Still trying to resolve starter not engaging the flywheel. I checked all voltages between battery and starter post - all seems well. Starter spins but doesn't engage. I removed the cover off the crank position sensor, wiggled it around and it fired. replaced the cover (with a s.e.g. on my face) and tried it again - not engaging. Wiggled the sensor again, and it fired again. I thought there may be a magic position for the sensor, so i've tried multiple 1/4 turn increments, but all to no avail. Any thoughts?

First off it sounds like something wrong in your starter. The mtr should spin over everytime even if the cps was disconnected. As far as your cps goes it should have a gray sleeve on it. The gap between it and the flywheel should be between .045"-.055". It should have 350-450 ohms at 74*. If you check it with an ohmmeter wiggle the wires when doing so.

just make sure the little gear on the end of the starter is engaging properly, I am not too sure about your exact model, but most have a seperate bendix setup, the starter has a gear that engages another gear that spins the bendix! you may need to remove the starter to access it, pretty easy job. This is assuming the starter is indeed spinning, but not turning the motor, which I think is what you said.

Turn it in a couple more turns and your going to be hunting a CPS!!! More likely the bendix bushing in flywheel cover is bad (#341613)

Does the starter spin but not "catch" the flywheel? If so, then the drive (bendix)is worn and has to be replaced. I believe a reinforced flywheel cover comes with the drive. Both items have been redesigned years back for better durability.

readjust your crank sensor to about .035" for best results and leave it there. It has nothing to do with your starter operation.

Do I need to replace the pinion/shaft assembly #438068, or is it just the bushing (#341613) as Fastbullet suggests? Looks like the EMM and quite a few other items need to be pulled to get the plastic flywheel cover off to see what's going on in there - any tips for disassembly or is this yet another FICHT self-taught mechanical session? Thanks to all for helping.

And yes, Seahorse, the starter spins but doesn't engage the flywheel.

So how in the heck do I measure the gap on the cps? There is a peep hole on the flywheel cover that gives me a visual ref, but I can't imagine being able to measure the gap through it. Guessing to the thousandth of an inch is a bit much for these tired eyes!

That's what feeler gauges are for.

If you are getting a new starter drive, you will have to transfer and adjust the CPS onto the new flywheel cover that should come in the kit.
