I've got no water coming out of my tell-tale, I can tear a car engine apart and reassemble it so I'm sure I can repair this If someone out there can point me in the right direction as I've never worked on a outboard. Thanks...

1991? Mercury 40 Hp Classic 4 cyl.
Sr.# 0D042751

Welcome to iboats.com.
The most essential thing you'll need is the shop manual. If you don't want to wait until it arives, go to the nearest library, and they have reference-only issues of all the shop manuals.
With a pocketful of dimes, you can get the whole tear-down sequence. But it truely is the only way, because the lower units are all different, and you'll be the best one to pick the right "exploded view" from the book ,out of the three or four posabilities they show.

And I agree, you should have very little problem, and the next time you do this job, it will be a snap.
