I replaced my VRO with a DFI re-man unit, engine runs fine, it is getting oil, the oil reservoir is 3/4 full, yet I'm still getting the 40 second alarm on my Evinrude 140 V4. What now?

Neptune... I'm not familiar with the 40 second warning. The ones I'm familiar with areVRO Horn Warnings)

1 - A steady constant beep = Overheating - The V/6 engines, possibly some others, have a fuel restriction warning which is also a steady constant beep.
2 - A beep every 20 seconds = oil level has dropped to 1/4 tank.
3 - A beep every other second = VRO failure, air leak in oil line, oil restriction, (anything that would result in a lack of oil being supplied to the engine).

With what you've done, it would seem that the best way to attack the problem would be a course of elimination. When that warning comes on, disconnect the electrical connection for the oil tank, then the heat sensor if the tank didn't cure the problem etc etc.

Not the greatest scientific test but sometimes the necessary one.

If the oil level sender in the tank goes belly-up, it can give weird alarm signals. Chances are your float is stuck or the sender is flakey. Disconnect the wires at the motor that come from the tank, if the alarm stops, you've narrowed down your problem.
