threading a manual start pull handle....

I just purchased a new pull start handle from my local OMC dealer for my '82 Johnson 25 hp, along with some new OMC pull cord. Is there a trick to thread this stuff through the factory handles? The cord barely fits through the hole in the handle and the rubber extension. Seems like it is too thick, but it is apparently the correct diameter, according to the OMC guys. Driving me crazy...any suggestions?

There is a special tool that is used to pull the rope through the handle but it would not be easy to make one. The tool is a thin metal rod. On one end of the rod there are 3 prongs. You insert the rope between the prongs and then you push the rod through the handle. As the prongs enter the handle they are squeezed together and they bite into the rope and pull it along. I've used this thing many times and it makes things very easy. Lacking it, you might try applying some grease to the rope and pushing or pulling it through with a stiff piece of wire. I think I've done that a few times so it's possible.

Find yourself a cheap 1 piece plastic , thin barreled ink pen. Pull out the nose of the pen. the plastic ink tube will come out with it. Lube the pen barrel and insert the pointed end through the handle in the direction you want the rope to go. Push the pen almost through the handle. Insert the rope into the pen as far as you can. Pull the pen barrel on through the handle. Viola, the rope now can be grabbed and using a figure 8 knot, you're done. I've done this with a Papermate medium point 1 piece pen, works a treat.
What you've made is a rope fid. They are common tools to splice multi strand rope.

Thanks guys. After spending about an hour last night, I got the new rope back through the old handle (did not even attempt using the new handle - very tight). I'll try the good techniques you have suggested on the new handle.
