Ok thanks a lot. I'll replace the gasket. I have already ordered the 45586, and have seen a lot of pictures where people had cut off rivots from one side and replaced with SS bolts (since I dont have rivots). Plan to use lock washers and threadlock.

Yeah I figured the exhaust elbow would need to come off. I had taken all the nuts off and couldn't pry it off yet. Figured if its stuck that good I would have to replace gasket and was trying to avoid that yet. Oh well. Thanks

Inspected harness with only minimal corrosion visualized, but decided it needed cleaned anyways.
Wrapped fine grip sand paper around really small drill bit with tape. Then stuck it down in female connections and ran it around all male connections. Then used knife blade to widen male...
I checked that. Made sure the kill switch was pushed in, then unplugged both wires from switch and connected them together bypassing switch. Same problem. But I will check it again.
After confirming engine runs with direct 12v from battery to coil I believe I have bad connection in main harness area. Is there a semi easy way to clean this harness or confirm diagnosis?
UPDATE:
Was able to jump 12v from battery to pos terminal on coil and it started and ran good then cut off after approx 5 sec. So after confirming running I am more motivated in finding short in wiring.
So took apart starting solenoid again and cleaned inside. I cannot figure out why I am not getting power to R terminal because the base of it contacts the copper ring same as the red power wire. Maybe a bad post inside the solenoid? Any help is appreciated.
Also, found that leaving the key in run position I build approx 5v on + side of coil. Reading is the same at R post on starter solenoid. What feeds the R post? I have 12v leaving the starter switch. Would this indicate a bad starter solenoid? I just took apart and cleaned all contact in solenoid...
Thanks for the reply. Switch appears to be good. Just rechecked voltage at coil in RUN position and appears to only have 2-3v. Which wire would be resistor wire? How to I test further? Also, looking at the current coil is says "use with primary resistor wire or external resistor". A spare coil...
Mercruiser 165 I6, now starts but dies as soon as I move key from start to run position. I have googled but cannot figure how to diagnose this. Does it sound like a weak coil? Faulty ignition switch?

Removed and cleaned starter last night, cleaned mating surfaces and reinstalled manifold, checked fuel pump (working). It now starts up through carb everytime but dies as soon as I let off key. Weak ignition coil? Since when let off the key voltage to coil would drop then coil would not...
Ok thanks. In the morning I plan to pull and clean the starter contacts and brushes and make sure there isnt anything obvious causing problems, then reinstall and test again.
If I can get it starting semi reliably I probably will throw the manifold back on and test again squirting gas into carb...
So I went and got a new marine batter (just in case the small car battery wasnt strong enough to last), cleaned all plugs again, checked spark on all wires, checked timing, added oil to top of pistons as suggested, rotated by hand A LOT to coat well, let it sit for almost an hour.
