Thanks for the help everyone. Considering I have never taken an outboard off a boat before, I think Im doing good.
I have tons of experience with motorcycles, sports cars, muscle cars and everything in between. But not boats. (except for after this....haha)

Can I get all that kind of varnish and enamels at home depot or menards? The problem is that I dont have many options around me.

Also, i'll use gorilla glue to bond the two. Can I use screws to give it a mechanical bond along with chemical?
Im assuming I should use stainless

Yes, but make sure to get exterior spar varnish. Rustoleum professional enamel (add a hardener) is a great choice too

You really only need the screws while waiting for the gorilla glue to dry. Remove the screws after it dries & remove the screws. Fill holes w/ epoxy. Make sure to get really good coverage with the gorilla on the plywood, no voids

Side note on the gorilla glue, it expands quite a bit. I got the big bottle and thinking i needed to use all of it it was oozing out of the sides for a while. Also when i screwed mine, I did it from the outside in, to squish it towards the center and then out the sides

It expands more then most think. Be sure to screw & clamp really really well........ When it foams as it expands, it almost looks like GreatStuff expanding foam..........

What about the metal top trim piece? Should I run a bead of starbrite silicone sealant along it then put all those little tack nails in (which I need to buy new ones of, hopefully I can find some around here)

More then a dab (less then a GOB) on the end of each screw, but yep, seal the holes as you install the screws. Mineral spirits cleans up the squeeze out & excess 5200 that WILL get on stuff you don't want it to.

You can skip the nails/brads thru the transom cap if you want. Just use 3M 4200/5200 & some painter's tape (while it cures) to hold it down. I think Ez did his this way.

I would put the transom cap back on using small stainless screws and sealer, not sure it will look right having all the empty holes in the cap. I put a dollop of 5200 in the hole first, used a thin screw driver to work it all around inside the hole and then pushed the bolts through.

Im having a hard time getting all the coats of stuff inside the holes that are predrilled. the edges are good though. So I'll just use sealant on everything I put on. Now is the slow and annoying process of all the layers of paint.

I think I have just one more question.

Is there some type of lube that I can put on the transom to help get it in place? It was tight with bare wood. I dont want something that will break down all the layers I have on there.

Try to bend or soften any sharp edges. Be sure the finish isn't putting off any odors (still drying) before trying to put it back in. I would use some marine silicone to smear on both surfaces, if it does scrape through some of the finish, it should have some sealer on it to keep water out. That stuff is pretty tough once cured and I know how you feel, I bet that piece of woods looks real pretty too. Mine was dried hard and got scraped some I'm sure when I put it in but not through all the layers. As long as there's nothing that's sharp to gouge through to the wood you should be just fine. Nothing is ever perfect really, we just have to do our best not to go uni-brow.

haha. I agree. The way I look at it, there was zero protection on the other transom, and probably the one before that. If I get 10 years out of this (If I even keep the boat that long) I'll be happy
