E_Man, you do not want to do this job half way, that is probably what happened the first time, they maybe reworked the lower and never inspected the upper to see that damage was already there. If you do the minimum now you will be dead in the water next year with the lower out again. You need to disassemble and inspect both upper and lower for damage, clean all metal from housings and oil passages, then you can rebuild the upper and reassemble the lower, if undamaged, with new seals.

Hey Rickryder,

Not to worry, its all good. I'm sure he's not upset I think it was more of sarcasm. Its people like yourself who remind others and portray why these communities exist - to help each other!

Sorry about the long post but that is the minimum on rebuilding the upper unit....your gears are trashed and the metal is in everything....seals bearings etc..... I would bet you have metal shavings in the lower unit to acting as grinding compound....

DonS Yes it would be easier to just post a link but all the info is now listed here for all to read when they search for blown upper drive....
It didn't wear me out nor bother me to do it So what's the harm???

Now, if only we can find an expert who can advise the minimum steps/parts required...

Does anyone know what the absolute MINIMUM steps I need to take (including parts) to repair this considering that it looks like the only main components that seem to be damaged here are the two main gears? The service manual only covers complete disassembly which I probably don't need to do. I'm guessing there is a kit available for sale in these types of situations...

Ayuh,... If ya don't tear down, 'n CLEAN, Both the upper, 'n lower,....
Yer just gonna be replacin' the Whole Thing, in very short order...

Gravity carried All the remnants of those gears into the lower unit... It's contaminated with Metal filings...

The MINIMUM steps, for both cost, 'n Reliability is to drop the $1500. for a brand new SEI replacement....

The MINIMUM steps, to fix what ya got is a Full tear-down, 'n Rebuild...

"blackish low oil" would be a good place to start on the next go round.

What is your goal here?
1) Get the boat back on the water fast / sell it?
2) Fix the problem?

1) throw some gears in and put the cover back on.
2) has been answered above, several times

Also, does anyone have documentation as to the easiest way to do the replacement?
Yes. Order a new outdrive from SEI as mentioned. Also the fastest way.

You just buy a new upper and bolt to your lower. Next time around the repair will be 40% less.
