It's no bigee to test the cutout switch out of the water. T Put the drive in neutral, start the engine and move the 'V' plate to push the roller out of the 'U'.

The engine should die if you hold it out of the 'U'. Sounds like you already determined that the engine is dying when thew roller is 1/8" out of the 'U'. It doesn't have to or even should be adjusted to kill the engine at the TOP of the 'U'. 1/8" seems a little too close but the total movement when shifting should only take a micro-sec.

The actual actuation of the cut-out switch is made NOT by the shift cable, but by the feed-back thru the cable housing which does the pushing that moves the 'V' plate.

Agreed.... Screw with it all you want, who knows you may get lucky. But If a shop found it all bent they will just replace it.

You guys make it sound like it takes a hammer and vise-grips to bend the spring arm. Ain't no biggee. I've done hundreds of shift adjustments.

I think what they are pointing out is when you bend the spring arm too many times you will throw off the timing of cut-out activation, as the bends make the arm shorter.

So:

is the same length as..

but because of the bends, it is much shorter and therefore will activate at a different time than an unmolested springarm.

OK, I went and bought a new switch today, $35 from an old Merc mechanic. We still have the same problem, but now I'm thinking it may just be the Pertronix ignition that the previous owner installed. The instructions have a "fix". I have a Mercruiser, and the fix if for O.M.C., is it worth a try?

OK, I think I may have found the problem. The wire going from the Pertronix to the resistor had a bad connection. Now when I trip the switch, it'll die and then catch and stay running when the switch is released. It didn't do that before. Now to try it in the lake again! I'm getting my use out of the yearly launch pass!
