I think I figured out why my motor was knocking and jumping while on the throttle. After reading some posts around here regarding the issue, I split my gearcase and discovered my forward gear and clutch dog are in very bad shape and need replacement. The clutch dog is no big deal, but the forward gear is VERY expensive, $100-$300 on ebay. I have a 1969 Ski Twin parts motor but the clutch dog and forward gear are slightly different. I might use the whole lower unit off this motor if I cannot figure out a replacement for this forward gear.

I am a machinist, how would I go about repairing the forward gear?

I have heard of mounting the gear in a milling machine and recutting the contact area where the clutch dog contacts the gear. Sometimes it would work and sometimes it didn't. You can't damage the gear anymore, if you have the equipment go ahead and try it.

All I can say, they are really bad. Try the top secret files at the begining of this forum and look for salvage yards, as you may find something.
