I have a small 2-blade prop stuck on a 4.5
Merc. I've tried everything short of the
sledge. Any ideas how to get it off? It's
probably been on there 20 years.

You could try standing the lower unit in a bucket of Diesel/GasOil or even Kerosene for a few days and see if that loosens anything.

After it has soaked awhile, you may need to use a puller. If that fails, you may need to cut off the aluminum prop, tear off the rubber hub and chistle(or hacksaw) the spline bushing until it splits (the long way) and then it will get loose. Good luck and don't hit it too hard.

Keep in mind that in the grand scheme, props are the most easily replaced item on your motor. There's lots of those 4/4.5hp motors around missing lower units and most of the lower unit parts are NLA. Good used ones go for big bucks on eBay, so do what you can to save the lower unit - even if the prop must be sacrificed. You can still buy props brand new and used ones aren't hard to find...
Be sure to grease up the shaft real good prior to reassembly...
- Scott

Re: Prop frozen on

I had this problem last year, someone suggested backing off the lock nut a little and then running the motor for a while at sea. To my surprise a couple of hours later I checked and discovered that the prop was now loose enough to removed. Probably worth a try as it costs nothing but a bit of time.

if all else fails try heating up the prop spline as it will expand try not to heat the shaft as this will stay small - when things get sticky heat usually works, even if you have to heat the whole thing up - running the engine will also heat things up ALA last post. Dont take a blow torch to it if it is covered in something flammable though i would hate to see you have a fire - good luck.
