I was just looking on eBay the other day and there was an ad for slightly blemished toons. They averaged around 2500.00 a set. Seems to me that would be the most cost effective. If you know what grade the aluminum is you could try welding it up but if it's old dirty stuff it's going to be a pain no matter what grade it is. Been there, done that.

sorry it took me so long to get back here.......it looks like i have stirred up quite a hornets nest. lol.....sorry

to lucky jr,,,,,,,dj and 5150 said it.......

pour in foam is not water proof......no matter what the manufactureers say.......after a while...(possibly 5-10 years) the foam will water log.....and the foam will hold the water....the toon will be just as it would filled with water......and the foam cannot be dryed out.

there are some companies making claims that filling an alum toon with foam is the real deal.....a total fix for a leaky toon.
this is not the truth.....and you will never be able to collect on the warranty because, they will be out of business when it comes to claim the warranty. they will just start another comapny under a different name and suck in another fish !
actually ...i am very mad about the claim as this may cost a life some day.

you say that you cant get the lid back on the toons properly? why is that? (just asking because, i have successfully epoxied alum welded boats before and i was hoping this was the mother of all cures for a leaky toon)

I didn't say I couldn't, I said he shouldn't, I have done small sections maybe 3'-4' long and it is a real pain and remember if things go wrong for me I just tell the boys to build a new tube, the OP doesn't have that option and I doubt he could find a good enough welder to get the job done right, alot of people are pretty sure they can weld aluminum until they find out they can't then it is too late and I woudl be really leary to trust epoxy in this application because of the stress involved and becuase it is so hard to get anything to stick to aluminums.

I would also worry about strength, the top of the tube is the back bone of the tube and cutting it out and putting it back will be weaker and cracks are a real concern to plus you would have to remove the tubes to get at the tops which is a real pain.

I have welded pin holes too which are really hard, you almost have to drill them out to get the lake crap out of the hole so it will weld and even then the surounding metal has lake crap so you have to sand it which makes it thinner than it already is ect ect, it can get away from you pretty easy plus it is mega ugly when you are done.

I rarely work on customer boats though, don't know if they never have problems or of they fix them at the dealer but it is pretty rare to have a customer boat at the shop, most of what I do is new shiny stuff.

We are discussing amongst ourselve though, the OP has not been back since posting.

lol.....yeah.....but its a great discussion and this is how we learn.....lol

your above post gave me several great bits of info ....now i just have to come up with a different plan to fix all the worlds toon problems....lol
