The play is normal, the clutch dog only has 2 ears on it so you can get about half a turn of play. Something I tried and didn't seem to hurt the lu was to run some ATF in it for a while and shift it back and forth. If your problem is just sticking this may help. It didn't help mine because I had a broken piece, but its an easy thing to try.

Ok, I put a piece of wood to secure the prop and turned the flywheel. After turning it and feeling the gears catch, I didn't have to turn it really that hard for what I assume to be the cutch dog to release and the prop would spin back the opposite direction until the clutch dog (or whatever) would grab again, maybe 1/4-1/2 turn of the prop.

But I'll add, if I turn the prop instead of the flywheel it seems to grab fine and I can turn the flywheel by turning the prop without slipping.

Yeah figured it's come to that. No biggie. Got the instructions and even have all the spare parts except the spring that pushes the piston back. So what possibilities are we looking at? The clutch dog worn, the shaft splines worn, or the spring right? Anything else? My guess, which is just a guess without seeing the insides, would be the spring isn't pushing the piston back all the way or something's caught in the way like someone else posted. I wouldn't think it's the gear dog since it does seem to grab pretty good when turning the prop by hand, locks nice and hard. If I'm turning the prop by hand could I be pushing it into gear? Anyway I realize it's all just speculation until we see what's in there. Hopefully tomorrow I will be able to disassemble it. I will report the final findings. :) <br /><br />One other thing, Ok I put the piece of wood in the prop and turned the flywheel so the prop would be turning thr correct way for forward, BUT if I move the wood around and move the flywheel the opposite direction it locks solid, I couldn't break it loose like the other direction. Does this point to anything?

Ok, finally got the lower unit apart. I was hoping when I got it apart that whatever was wrong would be obvious, but everything looks ok. There is a slight rounding on the clutch dog but just on the very tips and no more than the reverse side. Not enought to make it slip, I wouldn't think. Can the solinoids/oil pump/vavles prevent the piston from going back far enough to fully shift into forward? The forward spring seems pretty strong, I've really got to push on the clutch dog to move it against the spring. Any ideas?

heyiou...do you have the pump out yet? This sets way in the front of the gear case. It'll have a fine mesh strainer over the front of it. If you get it out, notice if the two shift levers on the front of the pump are still intacked and the two little ball bearings are still in place. The levers overlap and set just behind the strainer.<br /><br />Also make sure the long plunger from the solenoids is in good shape and not bent.
