I am replacing the transom on my 1989 Crestliner Phantom. Its aluminum. It looks like i have to remove the splash well. The splash well is welded in place. Im wondering how I can cut this out to make it easier to weld back up? Am I over thinking this? Should i just take the angle grinder with a metal cutting blade to the welded spots and pop it out? Does anyone have any pics of this process. I've searched and found people talking about removing the splash well but no one said how they remove it. I have one pic of the back of the boat but it doesn't show much. Its a bad time of year to be digging out a transom thats for sure.

The old transom is 2 inches thick. I can only find 3/4 inch marine grade plywood. Should I build the other 1/2 inch of material up from fiberglass or should i sandwich an exterior grade 1/2 ply in the middle of the two 3/4 marine grade and then epoxy the whole thing?

Big, most of us glue and screw multiple pieces of plywood together to make a transom. We use titebond III to do it. It is water proof. I am not familiar with epoxy as I've never used it, so Im not sure if it can be used as the glue, however it is more then likley not a problem. Hopefully somone else will chime in to help you.

Yep Titebond III is the way to go. I'd use 2 = 3/4" and sandwich a 3/8" piece. then coat the Plywood with 3 to 4 coats of epoxy to give you the full 2" thickness. 2-3 Coats of Rusoleum Pro Oil based paint and you'll have a transom that will last for several decades as long as you always predrill any holes and coat them and all fasteners with 3M 5200 sealant. You're spot on on how to cut the transom. Grinder and cutting wheel right on top of the welds. When its time to re-weld the welder will grind em down and weld right back on top of em.
