    Yes, it may not lay down perfect but it would work. I'd use cabosil in the epoxy.

    It'll mirror through. Either sand the glass or gel it's up to you. Another method is to lay a thin water resistant filler material over the glass before the gel goes down. Sand that smooth first.

    I'd go to the coil as you stated it's black on top. Carbon tracking would do that. You said the mechanics change the plugs three times? Don't use champion plugs, it's a Chevy block, from my experience Chevy don't like champ's.

    I'd put the access plate out next to the kicker bracket. Almost looks like the first pic is from a swim ladder mount. If there is foam in there it may get interesting. Possibly you could add a flush mount drop in storage locker on the platform back there wich would make a bigger hole and easier...

    Shoot, it happens. One boat I had, the po screwed a new deck on. Yeah the boat was rotten. One drywall screw was through the hull. I found it and just filled the hole with epoxy. Now she's getting a full re-hab.

    One seal keeps the water/debris out, the other keeps the oil in. Regardless, if the seal rides on a good smooth part of the shaft it should be fine. If the shaft has a wear line from the old seal it would be beneficial to have it in a slightly different location.

    Can you get anything on it, as in a channel lock pliers? Its shot anyway so banging it up a bit won't matter. Once out you can put a 45° elbow in the block to accept the new sender in a better access position. Just a thought.....

    Do whatever you like. I service outdrives all the time. Cleaning the tank is part of the service, they do get gunked up, and yes you can see the milky oil in the tank when you do get a leak.

    Since you have the oil reservoir , no you can't overfill it. The lube would spill out the reservoir. Sometimes when the reservoir goes empty the float gets stuck on the bottom causing the alarm.
